The global freight transport industry is at a technological crossroads. With the increasing demand for rapid deliveries, ranging from next-day to same-day services, the pressure on logistics networks has never been higher. While localized distribution centers have proliferated, delivery trucks still face long highway journeys where energy efficiency and component durability are tested to the limit. To mitigate operational costs and reduce carbon footprints, the sector is shifting toward electric fleets. However, a critical hurdle remains: battery lifetime under harsh highway operating conditions.
To solve this bottleneck, the LaserBATMAN consortium — bringing together giants like Volvo Group Trucks Operations, the consultancy Resolvent, and academic institutions such as the Technical University of Denmark (DTU) — has launched a customized simulation application that promises to transform the battery manufacturing process. The central focus is not just cell chemistry, but the physical integrity of the assembly, specifically the laser welding of busbars that connect cells within a pack.
Laser Welding Optimization: The Core of Durability
The problem facing the industry is both technical and multiscale. Laser welding is essential for joining battery components, but if the process is not calibrated with surgical precision, it can accelerate electrochemical degradation. The application developed by Resolvent, using the COMSOL Multiphysics platform, allows Research and Development (R&D) engineers at Volvo to test battery lifetime performance virtually before a physical prototype is even built.
The software acts as a design tool that analyzes how heat and laser penetration depth during welding affect the solid-electrolyte interface (SEI) of the cells. An excessively thick SEI layer, caused by inadequate thermal or mechanical stress, is one of the primary factors reducing battery longevity. By allowing users to adjust parameters such as busbar thickness and weld geometry in a virtual environment, the app identifies the sweet spot between structural robustness and chemical health.
Bridging the Gap from Lab to Production
What sets this launch apart from conventional academic studies is its successful transition to the factory floor. The LaserBATMAN project overcame the experimental phase by integrating Deep Neural Networks (DNN) to create reduced-order models. This means that complex simulations, which previously took days to process on supercomputers, can now be executed in minutes within an intuitive application.
This democratization of simulation allows engineers who are not experts in computational physics to make critical design decisions. The tool includes a Busbar Weld Design Tool button, described as a tool within a tool, which calculates weld performance after thousands of charge and discharge cycles. This ability to predict failures before they occur in the field is what allowed Volvo and its partners to move the technology from theory to implementation in high-performance electric truck production lines.
Economic and Market Impact
The impact of this innovation on the hardware and logistics market is profound. Firstly, there is a direct reduction in time-to-market. Design cycles that once lasted months can be drastically shortened. Furthermore, simulation precision allows for what engineers call sweet spot dimensioning. In practical terms, if a simulation shows that a more efficient cooling system can be implemented, the team can reduce the number of battery cells in the pack without losing range, decreasing the vehicle’s total weight and manufacturing cost.
For transport infrastructure, more durable batteries mean that electric trucks can finally compete on equal footing with diesel engines on long-haul routes. This removes one of the main barriers to the total electrification of global fleets. With fewer battery failures and greater maintenance predictability, the total cost of ownership (TCO) of electric vehicles drops, making the green transition not just an ethical choice, but a strategic financial decision for logistics companies. LaserBATMAN is not just about welding; it is about enabling the backbone of modern commerce in a sustainable way.
